I'm a product engineer who also does the simulation. I design enclosures, brackets, snap-fits and internal layouts, take them through validation into production, and use FEA and CFD to settle the open questions before you pay for tooling or a test lab. Five years on automotive and electromechanical products. At Sonavox, a tier-one automotive audio supplier, I worked from concept to mass production on parts for Huawei, Li Auto, NIO, Mercedes-Benz, Ford and GM: design reviews, DFM with the factory, design validation against each car maker's test specification, and fixing failures found on the line. Before that I worked on electric-drive cooling at an engineering software company, including a transparent prototype build on the shop floor. Since late 2024 I have worked independently for hardware companies. Product engineering: - Moulded and sheet-metal parts designed for the process: draft, ribs, wall thickness, fixings and snap-fits. - A speaker frame cracking on a running line: I reproduced the failure, ranked more than ten rib designs with the structural engineer, and the fix went into the production tool. - A snap-fit retention sized to tenths of a millimetre, now in mass production and patented. - Configuration decisions: for NIO I compared three speaker layouts to replace the door woofers and recommended the one closest to the original sound. - Independent work: drawing and DFM audits before tooling, and a 230 V gas safety interlock taken from a relay-logic drawing to a prototype PCB and enclosure package. Simulation: - Thermal: a 102 W automotive amplifier with no fan at up to 85°C ambient, five design rounds with the test team, now in production. - CFD: fans, ducts and ventilation, including construction ventilation for a long tunnel at 4,000 m altitude with jet fans and about 11 km of duct. - Structure and vibration: modal, random vibration, shock, drop and thermal-shock cracking. On a coaxial speaker I predicted resonances at 1224 and 2996 Hz; the customer measured 1200 and 3000 Hz. How I work: a clear question first, the simplest model or prototype that answers it, a check against hand calculation or test, and a short report where every number traces back to its source. Tools: SolidWorks, Fusion 360, Siemens NX, Ansys Mechanical, Fluent and SpaceClaim, COMSOL, STAR-CCM+, LS-DYNA, HyperMesh, Python, MATLAB. Engineering New Zealand member, working towards CPEng.
